I picked up an extra set of headlights on Monday, and decided to start the project last night. I’m sure it’s been done many times, but I figured I’d throw in my own write-up.

I used some DupliColor primer/filler, some 400 grit sandpaper, and DupliColor Gunmetal Automotive Paint.

First step was to heat the headlight assembly in the oven. I checked around online, temps varied, so I just set it to 325, let it preheat, then stuck in 1 assembly at a time on a baking sheet. Getting the timing right on the first one was a bit tough. I left in for about 3 minutes, which actually made all the grey plastic backing a little too soft to work with. I let it cool a bit, then started working it apart.

Here are the original lights:

After heating, I started working it apart with a couple flat head screwdrivers. The sealant they use in between is messy and really tough and sticky. I really had to take my time here. I found that by the time I worked some of it apart, it cooled too much. So I broke out a hairdryer, and the wifey sat there heating it as I went along. This worked great! I found it best to start near the top center of the assembly, and work my way to one end, then to the other, and then kept a screwdiver wedged in there while I flipped it over and worked on the bottom. There are a few clips along the way, I tried to be careful around those and only damaged one of them. The second light, I left in for barely 2 minutes in the oven, took it out and tried some prying, but it was a bit too tough. Stuck it in for another minute or so, and it was just right for working apart, gain with the help of the wife holding the blow dryer while I worked along the seam.

All apart now, here is the piece that will be painted – I have already removed it form the lens, and removed the 2 orange reflectors, and sanded with 400 grit paper:

I then washed them off to remove all dust, and dried them thoroughly. Here they are primed:

I let the primer dry for 30 minutes as directed before hitting it with paint. I shot it with a couple nice thin coats, just letting it get tacky in between coats. Here they are just after being painted:

The I decided to replace the orange reflectors, and mocked them back up with the assembly. I haven’t finished sealing them, but here’s how they will look:

I’m hoping to reseal them tonight. I figured I’d put the grey backing (which still has a lot of the hard silicone in the groove) back in the oven for a minute or 2 to soften it up again. I’ll take it out, add a bit of new silicone while it’s still warm, and press the 2 main pieces back together. I imagine I’ll have to get a couple big clamps as well to hold it together all around while it cools and hardens. Then, hopefully, get the bumper pulled this weekend and put them in. All depends on the weather though, since I don’t have a garage and will have to do the install outdoors. I’ll update more as I finish this project!

Im scared of doing it myself. I don't think I can find SX4 headlights for 50$!

What product u use to seal everything when completed?

Thanks dude...I'll be sure to take some pics post-install. And I just realized those last couple pics are pretty dark, I'll try and snap a couple better-lit pics after I re-seal tonight.

I was a little worried too...but luckily, these headlights can be had pretty cheap, and I still have my stock ones in the car, so I figured I might as well have at it.

I'm gonna use a combo of the original sealant (since the majority of it just hardened right back up, in the original groove, as it cooled) and some new all purpose 100% silicone rubber sealant (meant for indoor/outdoor use). I'll heat up the old stuff, quickly lay down a fresh bead of new stuff on top of it, and press the 2 peices back together. That's the only thing I'm really worried about now, is having it fog up and get moisture from not sealing properly, so I'm gonna lay it in there thick!

Exactly!!! The final result is the most important! It could be all nice and what not but if condensation gets in there, you're fucked like a goat with someguy's wrist on fire. I want to do mines but I'm so damn scared of getting crap in it within the year!

Totally random, but, have u an idea of a someone that will do it with a certain warranty? Or simply, a guy with a good reputation > warranties

Thanks for all the positive feedback guys! I'm excited to get these installed and see the final product...hopefully this weekend.

I sealed them up last night, and tried to snap a couple more decent pics:

After heating them a bit, then adding some more new sealant, it seemed to go back together pretty well, and it hardened pretty quick. I think I might add some more sealant anywhere I think there might be an issue, before I go and install them on the weekend.

OK...so after working out a couple issues with the headlights (little pins missing that hold headlight in place, and the mounting area for one of the pins being slightly broken) I managed to make things work and I installed them today.

Before:

http://i97.photobucket.com/albums/l227/casperitis/The%20ride/DSC00572.jpg

Bumper removal is pretty straight forward. Remove all tabs across the front, 2 10mm bolts under the front, 2 screws in wheel well going into fender, and 2 other smal screws underneath, near the corners holding the plastic sheilds together.

http://i97.photobucket.com/albums/l227/casperitis/The%20ride/DSC00573.jpg

The lights themselves have 4 10mm bolts holding each in place. Didn't snap any pics here, just kept moving along with the work.

And here's the final product. Sun was kinda bright for good pics, but I didn't feel like driving elsewhere to snap anything better, but you get the idea:

Thanks dude. And yep, the stickers remain intact for now...the wifey really likes them, and they've grown on me :D But they'll be gone in the spring when I get the skirts and lips painted to match the rest of the car.
